Title: Bluewaffle Octavia vRS MKII Track!
Post by: Turbobell on November 01, 2015, 05:51:40 pm
Thought I would share my build thread with you alll.... It starts way back in Jan 13, bare with it....

So... Was having a casual snoop on eBay as I wanted to get another vRS after missing my MK1 Fabia... Thanks to the loins' productivity we are now a +1 couple. An Octavia was the only genuine option. I am immensely tight and half capable on the spanners so I wanted a broken one! Annnd 1 night I found one

After 7 days of watching my eBay account I won.

Got the car home on a trailer and the morning after I got some pics...

So... First things first, I got the battery charged up and checked for faults...

3 codes were present relating to inlet cam timing... 1 for fuel pump pressure...

These were cleared and I flicked the key... The classic noise of lack of compression filled the garage

In preperation for the typical worst case scenario, I grabbed every guide I could from Elsa-pro and started taking bits off.

When chatting to a good friend of mine about the car, he remembered he had a 'spare' BWA head lying around.. took the head home with me with a few spare bits like the fuel pump etc.

So, as the main fault codes I had were all to do with inlet cam, I wanted to see the valves/cams and as intake manifold and rocker cover removal are pretty easy i whipped them off.

So... Cams looked fine, inlet valves were all present and accounted for, head was itching....

I timed the engine up however and the marks for cam and crank were perfect! Like a muppet I forgot about a key feature on the TFSI the camshaft adjuster and fuel pump cam on the NS....

After being reminded of this fact and with some help from a good friend of mine I whipped the casing off to discover this....

(https://www.mk5golfgti.co.uk/forum/proxy.php?request=http%3A%2F%2Fimages.tapatalk-cdn.com%2F15%2F11%2F01%2Fc1e2312ed7148f31b1f3b562411d6485.jpg&hash=c68d24e1e20491bb06ac564ddf202541bf481357)

The adjuster on the exhaust cam was shot... the chain had snapped... the guide for the chain had been smashed... and pretty much every tooth on the exhaust cam adjuster had been sheared off... Champion.

With what spares I had with the head came a complete camshaft adjuster, with chain and guides... So we removed the old kit and using a locking tool for the cams, we timed the exhaust and inlet cams and locked them together... New chain and adjuster were refitted and the rest of the ancillaries were refitted. Last thing to do was give the lump a rotate and check for contact/compression... zero contact/plenty compression... Happy days!

Battery on... Flick of the key... Broom broom

Not all smiles though, the engine sounded pretty rough, with a blinder of a misfire  There was a serious case of top end rattle so I quickly switched the car off and got the sump off. Unfortunately I don't have any pictures. Which is a shame, as the sump was completely saturated with sludge, even after draining, and worst of all, the oil pickup looked like it had been painted with black wallpaper paste, to the point I could not even blow through it! This has been cleaned, along with the sump, within an inch of their lives.

Oil pickup refitted, sump sealed and refitted, a few litres of the finest longlife, key flick round 2!

Engine now sounds lovely. I think the original fault must have been an ignored oil light for a drop in oil pressure/starvation due to the blocked pickup! Something so simple eh?

I have got extremely lucky with this one, the eventual failure must have happened under very little load. So when the chain lost pressure and tension, the exhaust cam dragged up the slack, snapped the chain and sheared some teeth. Meanwhile, with the last bit of hydraulic pressure left, the inlet valves were slammed shut and survived!

This leaves me where I'm now at;
Car at least wants a flywheel so will have all at once Flywheel/clutch etc.
Disks & pads all round.

Fitted the superpro alk and engine mount insert this weekend. Now done 20k in the car over the last 2 years since repair,  ordered a complete rear axle pollybush kit, and a Porsche Boxster caliper conversion kit, that needs a refurb.

Made the choice on wheels, love the look of O.Zs so picked up some 17x8 Superturismos ET35. Got them refurbished and got tyres on order. Had to order centre caps, £55 for genuine carbon ones, but it's all in the details, ready for the 'ring in May. My calipers are back from powder. Just need to clean out pots and fit the new seals.

The keen eye may have already spotted I've ditched the vrs leathers and fitted a cloth elegance trim that I won for a £1. This is not for keeps, but just to allow me to sell the rs trim and keep the car family friendly. The cloth trim will be going.

The calipers are now all built up ready to go, this is definitely a job worth taking on for an experienced diy'er...

There are a few videos on YouTube worth watching before doing it, and I would recommend grabbing a m10x1.0 tap to re-cut the threads for the bleed screws and line feed, once re-cut all of the bleed screws went in by hand and a little smear of copper grease will help prevent any seizing in the future.

Allow for an hour or so to strip the calipers, and around the same for the rebuild. I got the new seals, dust boots, and bleed screws all from eBay, ECP have genuine Porsche pad fitting kits in stock. calipers were chemical stripped and powder coated by City Powder Coaters, Digbeth, Birmingham. They charge £25-30 per pair of calipers if you supply them stripped.

Got them fitted along with the new wheels. Went for ferodo ds2500 pads, first impressions  are staggering. The difference in feel and initial bite is frightening.

Pollybushed the entire underside of the car front and rear. ECP got me the bushes for a considerable amount less than they are available on eBay.

This is not by any shot, a nice job...... Very heavy work and extremely time consuming. With most bushes seized solid and having to be cut and chiseled out.

Obviously after refitting the subframes, the wheels were pointing at all angles! So.....

Front camber is showing -1.5 on both sides
Rear camber set to -2.0 as the cars use will now be solely for fast road/ track...

So what difference do they make,

Well the car feels more stable in higher speed corners, and much more composed over uneven surfaces which I didn't expect!
I think the mk5 platform can feel particularly floaty/jiggly when pushed at speed, the change in bushes really has made a vast improvement, making the car feel far lighter than it is.

It's a modification I would certainly recommend, but only if you intend to keep the car for a considerable time, to justify the cost and effort, neither of which being small.

Had a great time at the ring. Killed the stock exhaust, so fitted a miltek turbo back non res. nqsbbk performed incredibly! And all other mods like bushes etc no doubt made the job of attacking the green hell far easier. Car has been sent to the body shop for some work on the arches for clearance, and some front bumper mods.

While in the bodyshop, aside from the obvious modifications, the car has had a lot of material removed from inside of the arches and the strut tower caps cut off to allow for adjustment of the coilovers that are on route.

Car is driving well and performed faultlessly at curborough today,  if a little underdamped. Over the coming weeks a lot is planned to be changed to shift the focus totally towards track use.

So.... Feel like having a little bit of a rant, regarding the "identity" of modified cars. TRAX is dubbed a performance car show, and for that reason, is the only car show I have attended for a long time. The lack of cars modified for "performance" was frankly depressing... I can appreciate the work that goes into a stanced car, but it is not my thing even remotely, so a car show that claims to not be about that, but then litters every stand with exactly that kind of car, is frankly, stupid.

To make things worse, I had booked track time prior to going, but the front roll bar developed a horrific knock en route, and with no tools to hand, I couldn't even disconnect it to get on track. The fact that I couldn't even give the track slot away, summed up the majority of attendees.

In the short term I am chatting with whiteline about possible causes. I have also finally decided to order a tyrolsport front subframe deadset kit. Aside from bracing, the chassis of the car will be complete. I have a return trip to the Nurburgring booked for the 10th of October.

Right.....

I think sometimes when building a car, with an ultimate aim in mind, you have to start with something as close to your intentions, before starting the build.

I haven't done that....

I have had my octavia for nearly 3 years, and until only relatively recently, I left it near standard.

I wanted a fast road/track car. In my opinion, this is not  an ideal target for a MKV platform car to achieve.

So, I pollybushed the entire chassis prior to going to the Nurburgring in May, fitted the NQSBBK and with the coilovers and rear roll bar that were already on there, I had a go. Car performed well, but the track revealed some weaknesses. Mainly the OE exhaust which snapped off from the turbo on the last lap, and left me with a 10 hour drive home with NO exhaust. I replaced this with a full milltek system which luckily I had already purchased as I had intended to upgrade.

The suspension was so soft, that the car was rubbing its head off when cornering, the arches were modified as much as possible for clearance, and I confess, I got carried away while it was in there, creating the visual monstrosity the car is now. I fitted whiteline front roll bar, which helped considerably. And a nice set of BC coilovers, with front camber adjustment and adjustable damping. These, however, created their own issues. Running the car at the correct spring rate and ride height, caused contact between roll bar and control arm, and occasional contact between body and driveshaft......

The front subframe had been creaking for a while, so i ordered a tyrolsport locking kit for the subframe, and a pair of adjustable droplinks. Hoping this would tackle both issues at once. It didn't... And the subframe locking kit is the biggest fight I have ever had fitting aftermarket components to a car, there is absolutely zero tolerance when fitting, the subframe is literally mm perfect to centre, great when its done, but a real challenge to achieve.

So the shorter links didn't help, so i fitted some superpro roll centre correction ball joints. No more bottom arm contact, but still driveshaft issues. Booked the car in with a good friend to have the chassis notched. Before this could be done, however, the driveshaft had seen more than its lion share of abuse, and the CV joint exploded. While at it, I replaced the shaft entirely with a solid shaft from a diesel, identical length and weight, but thinner. The car could then have the notch done.

As the car stands now, the chassis prep i started back in may, is now only just coming to fruition. And believe me, there has not been a weekend free that I haven't had to mess about in some way or another fettling the car.

What have I ended up with....

Polybushed front and rear axles with anti lift
Whiteline 24mm adjustable front and rear anti roll bars
Oz superturismo 17x8j et35
Goodyear eagle f1 225/45/17
BC Racing BR Coilovers 30 point adjustable damping, 10kg front 12kg rear spring rates,
Camber adjustable pillowball front top mounts
Porsche Boxster s calipers, dimpled and grooved disks, ferrodo pads
Braided front and rear HEL brake lines
Arch liners removed
Arches modified for clearance
Front Strut tops and scuttle modified for top mount access
Interior stealth strip
Carbon Recaro profi side mount seats
Custom seat subframes, fixed passenger seat, drivers seat on runners
Diesel drivers side drive shaft
Tyrolsport front subframe deadset kit
Adjustable front droplinks
Superpro front rollcentr/camber adjustable ball joints
Chassis notch

The car of course, now handles extremely well, and will **** an inside rear wheel fairly consistently through fast corners. Something a MKV platform car will only do normally just before it lands on its roof. But it has not been without sacrifice, and the car so far has cost a small fortune. I will ofcourse, be continuing the build, as I have the last few bits for the K04 conversion to gather, and the car will be a fairly well rounded package. I have another trip to the Nurburgring in October, which will be a nice chance to test the car's progress, and also set the roll bars and suspension stiffness up.

My advice to anyone wanting to build a fast road car, who has a MKV platform car, frankly, would be sell it and buy something else.... I certainly wish I had.

Fresh back from the Nurburgring, this is the cars second venture there, and a hell of a lot has changed chassis wise since the last trip. I had the alignment set for the 10 thousandth time prior to going and one little thing that made a great difference to turn in was being able to widen the front track. Using the superpro ball joints at maximum neg camber, and the top mounts adjusted to reduce it, effectively pushes both top and bottom of the wheel outwards, while still maintaining around -1.5 camber. The scope for adjustment from damping, roll bars and geo makes all of the heartache at least count for something! I think a few more track days are needed before I decide the suffering was worth it!

So, now the winter is approaching, I'm hoping to get one, maybe two, more track days in before the car gets rested and I finally take the plunge and get the K04 on. After that, the DTM style will be in full swing, front splitter redesign, wide arches and slicks.

In preparation for a lot more track work next year, and in keeping with my OCD over the car and spec, I've picked up another set of O.Z Superturismo's in identical specs to my current wheels. (5x112 17x8 ET35) These will be refurbished, probably remain silver, and have some track rubber fitted in the new year.

This is now up to date as of Nov '15, for clarity the car was bought in Jan '13....

Thanks for reading guys,

Nice write up there.  :drinking:

I wonder if anyone has Googled 'blue waffle' yet?

On my vRS I run the TT front hubs, wishbones and steering rack.  This gives around 12-15mm extra track, then I run Ohlins with Ground Control top mounts to achieve -3 degs camber on the front.  It works a treat.  Just need to find some wider front wings then I will be happy.

I call it that because I wouldn't wish the car on my worst enemy... Lol

The cast hubs and control arms have been on my wish list for a while, my porsche brakes are up for sale at the minute and I'm planning to get a more track focused brake setup. 6 pots and 2 piece discs. The cast hubs and arms will do me a favour in keeping the unsprung weight down will have to have a look at your car mate, got a thread?

Epic.... I will be reading this start to finish when I've got the ipad out.

Few questions for you bud, theres a guy selling a southbend flywheel on here that I'm going to purchase, any positive feedback on them? And what clutch would you recommend?

Do you have the front and rear hubs from a TT? Are the bushes the same as the OE octavia items in location and size? Hoping to just swap my polybushes into the new hubs. Obviously the front isn't bushed on the hub.

I don't have anything positive to say about Southbend clutches.  I've removed three in the past year that were causing problems and replaced with Helix.  What power do you aim to run and will you be launching?

To do the front TT hubs you also need the wishbones, ball joints, driveshafts, steering rack.

Rears are a pain too.  They bolt straight up but you need around £100's worth of new nuts, bolts and washers.  Will give 12mm preside of extra track at the rear.

Think s3 hubs and control arms will do then. Majority of the unsprung weight is there.

Rear hubs will still probably be something i will do though.

Will be running around 350-400bhp and similar torque. Do you know of a clutch thats compatible with their flywheels?

Cheers mate,

Dale

I think only SB stuff fits.  The 'Silent' single mass isn't silent at all.  I'm fairly sure that SB got their measurements wrong as the main reason for me removing the kits was dragging and not being able to change gears.

All you need is the Helix organic clutch for a dual mass flywheel.  We run them over 400lbft fine.  If you want something that will help the engine rev then go for the lightweight flywheel kit.
