okay so an 04 mk5 2l tdi,
add a intercooler?, twintercooler?
is it worth looking into the following as well?
turbo discharge pipe upgrade
turbo throttle pipe upgrade
oil catch tank system?
turbo upgrade (if one exists for this)
just ordered a pipercross intake kit, a cone filter one, carbonfiber heat shielded pipe work ect, waiting for that to arrive but it'll be here soon enough. im building up a pile of parts to be fitted in one go as to cut down on number of remaps needed.
also going to add a milltech turbo back non resonated decat/sport cat exhaust system with new downpipes too.
(poor sodding garage is gunna love me haha)

You could get a hybrid and remap which is a good start, no need for an intercooler at that stage but a nice stainless exhaust with decat wouldnt go a miss.

well im trying to avoid the need to upgrade the upgrades later down the line, hence the intercooler along side the other parts.
All the upgrades will go in together instead of one by one also to avoid the need to upgrading upgrades.

Why dont you bang in an S3 cooler then, more than enough for your needs, what BHP are you planning on taking the car to. The standard intercooler is very capable of handling a stage 1 or 2 diesel remap without too much of a problem.

well regarding bhp ambitions....as high as mechanically possible.
This is kind of a test car for me, throw as much as needed into it and sod the cost, get the biggest gain possible.
other thing is the current cooler is pretty fugly, what ever cooler goes in hoping its nice stainless steel for that shine haha.
will look into s3 coolers, as long as its not second hand and shiney XD

Unless you have £3-4k to spend then just get a decat and remap.
You are aware that all Mk5 platform turbocharged vehicles have FMICs and my old 1.9 TDI ran stock intercooler without any issues with a GTB1756vk (not ideal but it worked). Just replace the lower intercooler hoses, clips and o ring seals. about £120.
on it's own or with even a stage 1 remap you will see no gains from fitting an aftermarket intercooler on our TDIs realistically speaking. they recover pretty damn quickly.
i currently have one of the darkside S3 coolers on order, hope they are good.

Clutch&flywheel approx £800+fitting (call it £1k)
Hardpipe kit for stock intercooler £280.
Don't forget their prices are plus VAT

hehehe now this is getting interesting, the prices arent an issue as mentioned, as long as its the right parts for the best gain and properly installed and tuned (hence why i wont fit them myself lol) i dont mind.

whats with those numbers? and do i need to worry about them? if so how to know which is what?

Look at the sticker on the left hand side of the engine. Near the top of the cam cover

For someone who wants to spend so much on his car he doesn't seem to know much about it. :evilgrin: :ashamed: :love:
you stated you have a 2.0 TDI which is a BKD engine, PD140... stock injectors are good to about 230-235bhp.
After which you'll need some uprated ones, for about £600-700 + seals and fitting. :happy2:

My gttdi is running a hybrid turbo at 220bhp on the stock clutch and injectors with a s3 intercooler a lot of the mods you are planning on are not needed
